Section 1Safety

Read and follow these safety instructions. Task- and equipment-specificwarnings, cautions, and instructions are included in equipmentdocumentation where appropriate.

Make sure all equipment documentation, including these instructions, isaccessible to all persons operating or servicing equipment.

Equipment owners are responsible for making sure that Nordsonequipment is installed, operated, and serviced by qualified personnel.Qualified personnel are those employees or contractors who are trainedto safely perform their assigned tasks. They are familiar with all relevantsafety rules and regulations and are physically capable of performingtheir assigned tasks.

Use of Nordson equipment in ways other than those described in thedocumentation supplied with the equipment may result in injury topersons or damage to property.

Some examples of unintended use of equipment include

using incompatible materials making unauthorized modifications removing or bypassing safety guards or interlocks using incompatible or damaged parts using unapproved auxiliary equipment operating equipment in excess of maximum ratings

Make sure all equipment is rated and approved for the environment inwhich it is used. Any approvals obtained for Nordson equipment will bevoided if instructions for installation, operation, and service are notfollowed.

All phases of equipment installation must comply with all Federal, State,and Local codes.

To prevent injury follow these instructions.

Do not operate or service equipment unless you are qualified.

Do not operate equipment unless safety guards, doors, or covers areintact and automatic interlocks are operating properly. Do not bypassor disarm any safety devices.

Keep clear of moving equipment. Before adjusting or servicing anymoving equipment, shut off the power supply and wait until theequipment comes to a complete stop. Lock out power and secure theequipment to prevent unexpected movement.

Relieve (bleed off) hydraulic and pneumatic pressure before adjustingor servicing pressurized systems or components. Disconnect, lockout, and tag switches before servicing electrical equipment.

Obtain and read Material Safety Data Sheets (MSDS) for all materialsused. Follow the manufacturer’s instructions for safe handling anduse of materials, and use recommended personal protection devices.

To prevent injury, be aware of less-obvious dangers in the workplacethat often cannot be completely eliminated, such as hot surfaces,sharp edges, energized electrical circuits, and moving parts thatcannot be enclosed or otherwise guarded for practical reasons.

To avoid a fire or explosion, follow these instructions.

Do not smoke, weld, grind, or use open flames where flammablematerials are being used or stored.

Provide adequate ventilation to prevent dangerous concentrations ofvolatile materials or vapors. Refer to local codes or your materialMSDS for guidance.

Do not disconnect live electrical circuits while working with flammablematerials. Shut off power at a disconnect switch first to preventsparking.

Know where emergency stop buttons, shutoff valves, and fireextinguishers are located. If a fire starts in a spray booth,immediately shut off the spray system and exhaust fans.

Clean, maintain, test, and repair equipment according to theinstructions in your equipment documentation.

Use only replacement parts that are designed for use with originalequipment. Contact your Nordson representative for partsinformation and advice.

All work conducted inside the spray booth or within 1 m (3 ft) of boothopenings is considered within a Class 2, Division 1 or 2 Hazardouslocation and must comply with NFPA 33, NFPA 70 (NEC articles 500,502, and 516), and NFPA 77, latest conditions.

All electrically conductive objects in the spray areas shall beelectrically connected to ground with a resistance of not more than 1megohm as measured with an instrument that applies at least 500volts to the circuit being evaluated.

Equipment to be grounded includes, but is not limited to, the floor ofthe spray area, operator’s platform, hoppers, photoeye supports, andmetal blow-off nozzles. Personnel working in the spray area must begrounded.

There is a possible ignition potential from the charged human body.Personnel standing on a painted surface, such as the operatorplatform, or wearing non-conductive shoes, are not grounded.Personnel must wear shoes with conductive soles or use a groundstrap to maintain a connection to ground when working with or aroundelectrostatic equipment.

Operators must maintain skin-to-metal contact between their handand the gun handle to prevent shocks while operating manualelectrostatic spray guns. If gloves must be worn, cut away the palmor fingers, wear electrically conductive gloves, or wear a groundingstrap connected to the gun handle or other true earth ground.

Shut off electrostatic power supplies and ground gun electrodesbefore making adjustments or cleaning powder spray guns.

Connect all disconnected equipment, ground cables, and wires afterservicing equipment.

WARNING: Operating faulty electrostatic equipment ishazardous and can cause electrocution, fire, or explosion.Make resistance checks part of your periodic maintenanceprogram. If you receive even a slight electrical shock or noticestatic sparking or arcing, shut down all electrical or electrostaticequipment immediately. Do not restart the equipment until theproblem has been identified and corrected.

If a system or any equipment in a system malfunctions, shut off thesystem immediately and perform the following steps:

Disconnect and lock out electrical power. Close pneumatic shutoffvalves and relieve pressures.

Identify the reason for the malfunction and correct it before restartingthe equipment.

Dispose of equipment and materials used in operation and servicingaccording to local codes.

Section 2Description

The Sure Coat automatic powder spray gun electrostatically charges andsprays organic or metallic powder coatings. The spray gun is used witheither a Sure Coat individual controller or modular gun control system.

See Figure 2-1.

The spray gun features a straight-through powder path, which minimizessurfaces for impact fusion to occur. The rigid powder tube and all powderpath components are easy to inspect, clean, and remove.

The negative-polarity, integral power supply (voltage multiplier) isuser-replaceable. All spray guns are equipped with gun air to preventpowder from collecting on the electrode.

The quick-disconnect inlet connector (1) allows the operator to quicklyswitch powder feed hoses while performing a color change.

The spray gun is available in three lengths:

0.91 m (3 ft) 1.22 m (4 ft) 1.52 m (5 ft)

The Sure Coat individual controller or modular gun control systemsupplies low-voltage dc power to the voltage multiplier in the spray gunhousing (2). The multiplier converts the low-voltage dc power to the highelectrostatic voltage needed for powder coating. The voltage generatesa high-strength electrostatic field between an electrode in the nozzle (3)and the grounded part in front of the spray gun. The electrostatic fieldproduces a corona discharge around the electrode.

Flow rate air pressure pumps the powder from the feed hopper, throughthe feed hose, into the inlet connector (1), and out through the spraygun’s nozzle. As the powder particles are sprayed past the electrode inthe nozzle, they pick up an electrostatic charge and are attracted to thegrounded parts.

The spray pattern is controlled by the shape of the nozzle, the flow rateair pressure, and the electrostatic field generated between the electrodeand the grounded part.

Powder spray systems require clean, dry, oil-free operating air. Moist oroil-contaminated air can cause the powder to clog in the pump’s venturithroat, powder feed hose, or gun powder path.

Use 3-micron filter/separators with automatic drains and a refrigerated orregenerative desiccant-type air dryer that can produce a 3.4 C (38 F)or lower dewpoint at 7 bar (100 psi).

This equipment is rated for use in an explosive environment (Class II, Division I).

Section 3Installation

WARNING: Allow only qualified personnel to perform thefollowing tasks. Follow the safety instructions in this documentand all other related documentation.

Use the following procedure to mount the spray gun on a fixed gun standor on an oscillating or reciprocating gun mover. Use the tube holderassembly listed in the Parts section to mount the spray gun.

See Figure 3-1.

1. Secure the mounting bar clamp (2) on a 25.4-mm (1-in.) diameterbar (1). Tighten the handle (7).

2. Slide the gun cable, air tubing, and gun mounting tube (6) through theclamp body (5). Tighten the clamping screw (4) using a 6-mm hexwrench.

3. Insert the gun cable and air tubing into the hose support bracket (3)and slide the bracket onto the gun mounting tube.

4. Adjust the mounting assembly using the following guidelines:

Perform the following steps to install the gun cable, powder feed hose,and air tubing.

WARNING: All electrically conductive equipment in the sprayarea must be grounded. Ungrounded or poorly groundedequipment can store an electrostatic charge which can givepersonnel a severe shock or arc and cause a fire or explosion.

NOTE: The spray gun is shipped with gun cable and air tubingextensions connected to the back of the spray gun. This allows the guncable and air tubing connections to be made without having todisassemble the spray gun.

NOTE: To increase powder flow and keep distribution of air in thepowder even, keep the powder feed hose as short as possible. Thepowder feed hose should be no longer than 16 m (50 ft) long.

See Figure 3-2.

NOTE: Two inlet connector barbed fittings are shipped with the gun: a1/2-in. fitting (attached to the spray gun), and an 11-mm fitting (shippedloose). Select the correct fitting based on the size of feed hose in yoursystem.

1. Install the powder feed hose.

a. Unscrew the inlet connector nut (8) and remove the nut andbarbed fitting (9) from the inlet connector body (10).

b. Slide the supplied hose clamp (7) onto the powder feed hose (6).

c. Install the powder feed hose over the barbed inlet fitting. Securethe feed hose with the hose clamp.

d. Install the barbed fitting into the inlet connector body on the gun.Tighten the nut to secure the barbed fitting to the connector body.

e. Connect the other end of the powder feed hose to the powderpump.

f. If using the gun in a quick color change system, install the secondfeed hose onto another barbed fitting/nut assembly followingsteps b–e. Push the second feed hose assembly onto one of thefittings on the hose support bracket.

2. Remove the plug from the gun air connector (3) on the controller.

3. Install clear, 4-mm gun air tubing.

Connect one end to the gun air coupling (4) on the spray gun. Connect the loose end to the gun air connector on the controller.

4. Connect all conductive equipment to a true earth ground.

5. Connect the eight-pin end of the gun cable to the appropriatecontroller gun receptacle (11).

6. Connect the three-pin end of the gun cable to the gun cableconnector (5) using the following steps:

a. Slide back the brass lock nuts on the gun cable and the gunextension cable.

b. Line up the pins and plug the gun cable into the gun extensioncable.

c. Screw the two brass lock nuts together. Securely tighten the locknuts.

7. Secure the powder feed hose(s), air tubing, and gun cable to thehose support bracket using the supplied hook and loop tape strap.

8. Use spiral-cut tubing to secure the gun cable, powder feed hose, andair tubing to the gun mounting bar and/or stand or reciprocator. Makesure that the cable, hose, or tubing cannot be abraded, cut, or runover by moving equipment.

This section describes basic operating procedures for the Sure Coatautomatic powder spray gun. Refer to your other powder applicationequipment manuals for instructions for operating other systemcomponents.

WARNING: Do not operate the spray gun if the resistance ofthe multiplier or electrode assembly are not within the rangesspecified in the Troubleshooting section. Failure to observe thiswarning may result in personal injury, fire, and propertydamage.

Use the following procedure to start operating the spray gun.

NOTE: Refer to the Operation section of the appropriate controllermanual for detailed operation instructions.

1. Make sure that the following conditions are met before starting up thecontroller:

The booth exhaust fans are on.

The powder recovery system is operating.

The powder in the feed hopper is thoroughly fluidized.

The gun cable, feed hose, and air tubing are correctly connectedto the gun, pump, and controller.

NOTE: The air pressures given are average starting points. Pressureswill vary according to required film build, line speed, and partconfiguration. Adjust the pressure to obtain the desired results.

2. Set kV and pump air pressures.

Air Pressure Setting Function

Flow Rate 1.4 bar (20 psi) Controls the volume of thepowder delivered to the gun

Atomizing 1.0 bar (15 psi) Controls the velocity and density(powder-to-air ratio) of thepowder

NOTE: Gun air pressure is controlled by a fixed-orifice restrictor onthe controller’s back panel.

3. Trigger the spray gun. Adjust the flow-rate and atomizing airpressures until you obtain the desired spray pattern.

In a quick color change system, the powder feed center purges the spraygun internally during the color change process.

See Figure 4-1.

In a quick color change system, two powder feed hoses are used foreach gun: one for light-colored powders, and one for dark-coloredpowders. The hose hanger bracket (2) has fittings (5) on either side tohold either inlet connector with powder feed hose attached.

After the purge process has been completed, switch the powder feedhoses using the following procedure.

1. Loosen the nut (3) from the inlet connector body (1).

NOTE: The nut will stay on the inlet connector/powder feed hoseassembly.

2. Remove the inlet connector/powder feed hose assembly (4) from theconnector body (1) and push it on the empty hose hanger bracketfitting (5) until it fits snugly.

3. Take the other inlet connector/powder feed hose assembly from thehose hanger bracket fitting and push it into the connector body until itbottoms out.

WARNING: Turn off the electrostatic voltage and ground thegun electrode before performing the following tasks. Failure toobserve this warning could result in a severe shock.

NOTE: Depending on your system’s operation, you may not need toperform this procedure every day. If you regularly perform color changeswith a powder feed center, the spray gun will be purged internally eachtime a color change is performed. If this is the case, perform thisprocedure every 2–3 days.

See Figure 4-2.

1. Disconnect the powder feed hose from the powder pump. Blow thepowder out of the powder feed hose and gun with an OSHA-approvedlow-pressure air gun. Never blow air through the powder feed hosefrom the gun into the powder pump.

2. Unscrew the nozzle nut (5).

3. Pull the nozzle (4) off the spray gun with a slight twisting motion.

4. Pull the electrode support (3) straight out of the spray gun (1). Thepowder feed tube (2) will come out with the electrode support.

5. Clean all parts with a low-pressure air gun. Wipe the parts with aclean, dry cloth.

6. Carefully remove fused powder from the parts with a wooden orplastic dowel or similar tool. Do not use tools that will scratch theplastic. Powder will build up and impact-fuse on scratches.

NOTE: If necessary, use a cloth dampened with isopropyl or ethylalcohol to clean the powder path parts. Remove the O-rings beforecleaning the gun parts with alcohol. Do not immerse the spray gun inalcohol. Do not use any other solvents.

7. Inspect the powder path parts for wear. Replace worn parts.

CAUTION: Do not overtighten any threaded parts.Overtightening threaded parts may result in stripped threads orcracked parts.

NOTE: When you install the nozzle, there will be a gap between thebase of the nozzle and the front of the gun. Rotate the nozzle at least90 from its previous position to prevent uneven wear and lopsidedpatterns.

CAUTION: The nozzle nut and the inlet connector body at theback of the gun hold the powder path components together. Ifboth are not tightened, gaps may appear between parts,allowing for powder to build up and cause contamination duringcolor changes.

8. Assemble the gun. Tighten the inlet connector body at the back ofthe gun to ensure that there are no gaps between the powder pathcomponents.

Check the resistance of the multiplier and resistor assembly with amegohm meter as described in the Troubleshooting section. Replace themultiplier or resistor assembly if the resistance readings are not within thespecified ratings.

Use the following procedures to check the resistance and continuity ofthe gun and its components. Perform each of these checks on a weeklybasis in the order that they are listed.

Gun Resistance

See Figure 5-2.

1. Disconnect the gun cable from the spray gun.

2. Connect the shorting plug connector (1) to the gun cableconnector (2).

3. Connect the megohm meter (4) probes to the shorting plug ring tongterminal and gun electrode (3). If the reading is infinite, reverse theprobes.

4. Check the megohm meter reading. Resistance should be between150 and 220 MΩ at 500 Volts.

5. If the reading is not between 150 and 220 MΩ, perform the MultiplierAssembly Resistance and Electrode Assembly Resistanceprocedures in this section.

Multiplier Assembly Resistance

The multiplier assembly consists of the voltage multiplier, contactassembly, and multiplier nut. Use the following procedure to check theresistance of the entire multiplier assembly.

See Figure 5-3.

1. Remove the multiplier assembly from the gun. Refer to MultiplierReplacement in the Repair section.

2. Connect the shorting plug connector (1) to the multiplierconnector (2).

3. Connect the megohm meter probes to the shorting plug ring tongterminal and tip of the multiplier assembly (3). If the reading isinfinite, reverse the probes.

4. Check the megohm meter reading. Resistance should be between150 and 220 MΩ at 500 Volts.

5. If the reading is not between 150 and 220 MΩ, check the multiplierassembly for burn through or arc tracks. Replace any parts that haveany burn through or arc tracks.

Electrode Support Assembly Continuity

The electrode support assembly consists of the electrode, electrodeholder, electrode support, contact wire, and O-rings. Use the followingprocedure to check the continuity of the entire electrode assembly.

See Figure 5-4.

1. Remove the electrode support assembly from the gun. Refer toDisassembling the Powder Path in the Repair section.

2. Connect a standard ohmmeter’s probes to the contact wire (1) and tipof the electrode (2).

3. If there is not continuity, unscrew the electrode holder and check forburn through or arc tracks around the contact wire. Check theelectrode spring to make sure it is not broken or bent. Replace anydamaged parts.

WARNING: Allow only qualified personnel to perform thefollowing tasks. Follow the safety instructions in this documentand all other related documentation.

WARNING: Turn off the electrostaic voltage and ground thegun electrode before performing the following tasks. Failure toobserve this warning could result in a severe shock.

WARNING: System pressurized. Relieve system pressurebefore servicing. Failure to observe this warning may result inpersonal injury or death.

Use the following procedures to remove the gun from the mountingassembly.

NOTE: Refer to Mounting in the Installation section for instructions forinstalling the gun and mounting assembly after repairs.

See Figure 6-1.

1. Unscrew the inlet connector nut (6) and pull the inletconnector/powder feed hose assembly (5) from the inlet connectorbody (4).

2. Disconnect the gun cable from the gun cable extension (8).

3. Disconnect the gun air tubing from the gun air coupling (7).

4. Loosen the handle (2). Remove the gun and gun bar clamp (3)assembly and take them to a clean work area to perform any repairprocedures.

Use the following procedure to disassemble, clean, and replace thepowder path parts.

NOTE: It is not necessary to remove the gun from its mounting assemblyin order to perform the powder path repair procedures.

See Figure 6-2.

1. Remove the nozzle nut (6) and nozzle (5) from the spray gun (2).

2. Pull the electrode support assembly (4) straight out of the spray gun;the powder feed tube (3) will come out with the electrode supportassembly.

3. Unscrew the inlet connector body (1) from the spray gun.

1. Clean all parts with a low-pressure air gun. Wipe the parts with aclean, dry cloth.

2. Carefully remove fused powder from the parts with a wooden orplastic dowel or similar tool. Do not use tools that will scratch theplastic. Powder will build up and impact-fuse on scratches.

NOTE: If necessary, use a cloth dampened with isopropyl or ethylalcohol to clean the powder path parts. Remove the O-rings beforecleaning the gun parts with alcohol. Do not immerse the gun in alcohol.Do not use any other solvents.

CAUTION: Do not overtighten any threaded parts.Overtightening threaded parts may result in stripped threads orcracked parts.

See Figure 6-2.

1. Install the powder feed tube (3) into the electrode supportassembly (4).

NOTE: The long notch in the electrode support assembly must be facingupward. The electrode support assembly cannot be installed if the longnotch is not facing upward.

2. Install the electrode support assembly and powder feed tubeassembly into the spray gun (2). Push the assembly into the spraygun, making sure that the long electrode support key slot is facingupward.

NOTE: When you install the nozzle, there will be a gap between thebase of the nozzle and the front of the gun. Rotate the nozzle at least90 from its previous position to prevent uneven wear and lopsidedpatterns.

3. Install the nozzle (5) and nozzle nut (6).

4. Install the inlet connector body (1) onto the back of the gun.

CAUTION: The nozzle nut and the inlet connector body at theback of the gun hold the powder path components together. Ifboth are not tightened, gaps may appear between parts,allowing for powder to build up and cause contamination duringcolor changes.

5. Install the inlet connector/feed hose assembly and secure it with thenut.

Use the following procedures to replace the multiplier.

See Figure 6-3.

1. Remove the spray gun from its mount. Refer to Removal from theGun Mount in this section for instructions.

2. Disassemble the tube assembly using the following steps:

a. Unscrew the inlet connector body/powder feed tube assembly (1)and remove it from the back of the spray gun.

b. Unscrew the lock nut (2) from the tension tube (5).

NOTE: Be careful not to lose the tension tube locator (3) whenyou separate the body from the mounting tube.

c. Carefully separate the body (14) from the mounting tube (4).

d. Unscrew the gun cable extension (7) and disconnect the gun airtubing extension (6) from the mounting bracket (10).

e. Unscrew the tension tube and remove it from the mountingbracket.

3. Remove the screws (8) and O-rings (9) securing the mountingbracket to the spray gun. Remove the mounting bracket.

4. Hold one hand over the back of the spray gun. Tilt the front end ofthe spray gun up, allowing the multiplier (11) to fall out.

5. Unscrew the multiplier nut (13) and remove the contact assembly (12)from the multiplier.

1. Install the contact assembly (12) into the new multiplier (11). Secureit with the multiplier nut (13)

2. Insert the new multiplier into the gun body (14). Make sure that themultiplier is oriented as shown in Figure 6-3.

3. Install the mounting bracket (10) into the gun. Secure the mountingbracket using the screws (8) and O-rings (9).

4. Thread the tension tube (5) into the mounting bracket.

5. Connect the gun cable extension (7) and air tubing extension (6) intothe mounting bracket.

6. Slide the tension tube and cable and gun air tubing extensions intothe large end of the mounting tube (4). Push the mounting tube as faras it will go against the mounting bracket.

7. Install the tension tube locator (3) over the end of the tension tubeand into the end of the mounting tube. Secure the tension tubelocator with the lock nut (2).

8. Install the gun on its mount. Refer to the Installation section forinstructions.
