Asset life cycles enhancements and structural health management : (1) Major achievement in solving a complex problem - rehabilitation of plant building distress due to ground upheaval, distressed thickeners and abandoned fine slurry tank (concrete) at mines. (2) Relining time of hydro Reactors reduced from 105 to 84 days (3) Pot cell Turnaround reduced to 8 days from 14, saving Rs.2 Cr./yr.(4) Increased campaign life of SKS furnace, Ausmelt furnace by improving lance life and ISF furnace by improving double bell in feed distribution system. Sinter plant campaign enhancement by conversion to vibrating screen from static grizzly. (5) Completed MI study & Plan of Six Sulphuric acid plants, acid storage tanks, acid transport tankers & mining equipment to contain detritions by corrosion control etc. (6) Mothballing lead to vertical startup of acid plant after six month shutdown. (7)AET and other advanced condition monitoring tools based furnace, roasters, big tanks and reactors MI tools trials. III. Concept models and road maps development at centre of excellence: (1) Concepts and road map for Model smelter which included CFD analysis based ventilation system and cell modifications (Exmajet) for old zinc cell house and Roaster throughput. Modular reactors and cell houses Mechanisation and modernisation road map for Debari cell house and Dariba Zinc smelter (2) Model ore dressing plant: More than 100 best practices register for ore dressing plants – partial implementation. In house Feasibility for conversion of traditional tailings slurry disposal into thickened paste to save land requirement & reduce failure risk for pond and feasibility for High pressure grinding rolls; (3) Acid transportation through rail route (4) Mine process automation and control road map prepared, Multiple mines optimizations software development – partial ordering.IV. Major and chronic problem solving: (1) Availability of conveyors at ore dressing plants from 70% to 85%., main problem of Iron and wood trash controlled by ingenuity – specific application Cross band magnetic separator, wired interlock for apron feeder skirt under Gyratory crusher, trash off loader etc.(2) FIP for CHP blending and tipper automation to solve frequent fires, belt ripping, chocking during rains etc.(3)Eliminated pot duct electrical insulation failure of smelter.(3) Centrifugal Compressors serial failure RCA- defective moisture drainage valves replaced.(4) Vibrations at CPP ESP ID fans and high RPM SO2 blowers.V.
